So one thing I've been trying to figure out is how to make the cowl fit snug on the faceplate without gluing it on. I'd like to have it completely removable from the Helmet. (I don't know why, just personal preferance I guess)
The idea I am toying with is to use some modelling tin sheets to form a match to the faceplate, then cut it to shape with the eye sockets, etc. once I have that form, I'll glue it to the inside of the cowl. Then on the faceplate, I'll embed some neo magnets which will hold the tin snug to it. The inside of the cowl can be held with snaps.
My fears are 2 fold. First, the tin may eventually rust, so I'll need to watch out for that. Second, that thin tin is sharp, I'll need to be especially aware of the edges to make sure they aren't exposed when wearing it. I'd like to avoid slicing up my face.
Anyone have any other thoughts before I attempt this?

With all the safety issues youve stated, why not just use velcro?

Velcro is too thick for me. once you add both sides it's a few mm. The tin is super thin, and the magnets can be set into the faceplate flush.

Hmm, I see your point. Well heres an idea, lot of work, but may be what youre after.
1. Sand down the inside of the helmet in the place you want to place a metal strip. 2. adhere strip to helmet, and resin over(just a layer) and paint again. 3. Drill hole in cowl piece, and glue magnet inside. Resin and paint over it to get it to stay in place. *Optional-put multiple magnets in with multiple metal strips to make sure it stays in place, following those steps.
Theres one more method... using clips on the backside of the cowl piece... but it would be clunky.
This eliminates the sharp edges, and also keeps your edges. (also covert way of doing it lol) Seems like a lot of work to me, but Ive used that method for model RC cars, to keep the body on the chassis.

Just FYI, by cowl I mean the cloth that hangs down, so the metal strip will be glued to the underside of that cloth.

Personally it sounds like a pain in the butt I use hot glue for mine. It's permanent enough that it's not going to fall off but a few well-placed tugs and effort and it comes right off with minimal residue. For an even less permanent hold I guess your magnet idea could work, just seems like a lot of trouble to me. But like you said, it's personal preference Phil

There so many challenges that are involved in this costume. So, in my opinion, I would save this "project" for last & then just go with strong glue, if it gets too frustrating.
