I drew this up to try and get the dimensions correct, because I'm thinking of getting a set machined out of aluminum. It's based on a 2.5" belt.

Machined aluminum would be awesome for these pieces ! Top of the shelf. Captain Ferrin may be able to free up the dimensions of his for comparison, drop him a pm. This is a great idea

I was planning a 3" belt (based on scaling the on-screen figures and using my own body dimensions, but a set of machined buckles would be sweet! If you look in the movie though, the loop at the top is very fine material, even the 1/8" you propose there might seem too bulky.

I think 1/8" will be a good compromise, considering the following:
On the unpainted ILM model (ie, second Sith Snapshop pic), the loop at the top of the buckles doesn't appear to be as round as it is on this sketch. It looks more like a parallelagram, or in the very least, it just flattens out at the top. Whichever the case is, it certainly looks like it flattens out at the top, so perhaps the overall shape of that top loop should be shortened a bit. But that's just what I take away from that image.
Also, why is 1/8" a good compromise? I say that because I think the loop area should be thinner. And I think it should be more toward the back of the piece. Heck, I'd even go so far as to say it should be a second piece. A sheet of metal cut to that shape bolted/welded to the back of the main buckle.

After looking at the ILM model, I definatly agree that the loop is a parallelagram, and thinner than I had originally thought. I'll make these changes to the drawing a little later and post it up.
I'd like to keep it all one piece of aluminum, so do you think it would be a good idea to have fine line indents between the loop and the main box, to make it look like it opens and buckles? Also, I'm thinking of having holes in the back for screws, so it can screw onto the belt and cover up the heavy duty snaps I was planning to have the belt close with.

Yeah, any reference of the buckles would be appreciated! I would do it myself but my laptop has been off being repaired for a couple of weeks now (they're still waiting on parts) and I probably won't have it until next week.

I didn't have time last night to add the modifications to the drawing since I had schoolwork, but I'm going to pop in the EpIII dvd soon and update the drawing. And like I said, anyone who has good shots of the buckles, don't hesitate to post them! I've just started to collect reference shots of the suit, so my visual resources are limited right now, other than the pics I've found and the DVD.

Judging from this pic, it looks like the main block part is as tall as the belt itself, and the loop extends up another maybe 3/8". I've reconsidered the proper belt hight for my height (5'8") would be around 2.5". So for my belt, the overall hight of the buckle would be 2 7/8".

Well Mandoman all I have for you is a pic I posted a while back of my belt buckles but they are glued down to my belt and my belt is 3" high. That is the shape and detail I made out from the sith snapshot of the white GM.

The guy I was planning to have make them is taking a little break from machining stuff non-work related for a bit, so I probably won't have the final pieces until he's ready to start machining again.
I'd love to see what Ely comes up with though!
