Sorry Captain. What I meant is that the captain suggested to me that I should use plastic for the ridges and as soon as I figured that out I was going to show him how to do it and post a tutorial for anyone who buys my shoulder bell. The other reason I said this is that I am going to make him a vac formed version that he can work with. Because as far as I know the problem the Captain is having is that he is destroying his mold.

I just went out and bought a board of insulation to try out. I'm guessing you peeled off the clear film on both sides? Hopefully I'll be able to start in on making some clone arm molds and have some vacformed pieces soon. Should be a hell of a lot easier to shape than MDF. Also, any certain way of cutting out the layers to glue together? You should have seen me this morning when I bought it. I didn't know they could cut it down for me into 1/4 pieces, so I'm at the front of the store hacking at it with my pocket knife. Then halfway through the board an employee comes up and says "You want me to cut that? It'll be a hell of a lot easier."

Yeah, be sure to peel off that plastic on BOTH sides. Otherwise the glue will not bond. Just use some wood glue.
To cut it to size, I just cut it in the general shape I perceive each layer to be (go bigger if necessary), then glue together, and sand it smooth with a power sander. And be careful when you're sanding it! It sands a whole lot easier if you just barely let the sander touch it, so don't try to grind it into the foam.

Sounds good Captain. Also I do have some Enamel spray paint over here but if you have a can of just some normal spray paint do spray like 2 layers on it. Because every time I have used just primer the molds stick and I don't want to destroy your mold.

I just thought of a way you might be able to make the ridges. I'm not sure how well it would work since I've never used the stuff before, but I remember seeing a few websites were people would use this craft gel glue stuff to create raised writing (like ancient languages or something). If you had a steady hand, you could draw on the ridges and go over the lines with the gel stuff, which I'm sure would hold up to an initial casting of it.

Yes I've used the stuff before. That's a neat idea, though I wouldn't think of using it as the ridge itself. I was thinking of using some wire as the ridges, and then filling in the gaps with epoxy or some white glue. But I actually have some of that 3d paint, and that would work well too.
